How Do You Choose Roll Foam? A Thickness and Use Guide

Roll foam is chosen by thickness: it is foam sliced thin and wound into a roll, supplied at 0.8 cm, 1 cm or 1.2 cm, and the thickness decides how much body sits under the fabric rather than how much support. What is roll foam, and why does it come as a roll?

Roll foam is made by slicing a foam block thin and winding the resulting web into a continuous length. The material itself is no different from sheet foam; what differs is only the form it is supplied in. YAYLA does not produce this one in its own plant — it sources and supplies it, as it does felt. The products it manufactures are rebonded foam and pocket springs.

The first reason thin foam is sold as a roll is waste. Cutting parts out of a fixed sheet means nesting shapes onto a finite rectangle, and every nesting leaves unusable remnants around the edges. On a continuous length the parts follow one another end to end, and as long as the shape fits across the roll's width the loss is only the cut line itself.

The second reason is storage. The same square metreage takes a fraction of the space wound on a roll that it would as a stack of sheets, and vacuum packing reduces that volume further. Foam sliced this thin is flexible enough to wind without strain and lies flat again once unrolled.

What does thickness change?

Roll foam is supplied in three thicknesses: 0.8 cm, 1 cm and 1.2 cm. The differences between them are a matter of millimetres, and in practice the choice turns on a single question — how much body is wanted under the fabric. At these thicknesses none of the three acts as a support layer; support comes from whatever sits beneath, whether a frame, a thicker foam or a spring unit.

0.8 cm adds the least. Seam allowances stay slim, edges stay crisp and a cover can be pulled tight. It is the one to reach for on panels that must read flat, on slim frames, and wherever a cover has to go on taut.

1.2 cm gives the most body: it rounds edges, hides irregularities in the surface underneath and feels fuller in the hand. What it costs is bulk accumulating at the seams and a tight cover that becomes harder to pull on. 1 cm sits between the two and is the default wherever the exact thickness is not critical.

Lamination: giving fabric body

Lamination is bonding a thin foam layer to the back of a fabric so the two behave as one material. Roll foam is the natural choice for it: the fabric arrives on a roll too, so both feed into the same line side by side and the bond runs without interruption.

Fabric that has been laminated behaves differently from the fabric that went in. Stitch lines read more clearly, the texture of the frame or foam underneath shows through less, and the hand feels fuller. The thicker the foam, the further the fabric stands off whatever is beneath it — and the loft of a quilted pattern is set by that same thickness.

The practical consequence is that the foam's thickness is now part of the fabric's finished thickness. Seam allowance, the cut size of a cover and the way corners turn all have to be worked out on that basis, which makes thickness a decision to take alongside the pattern rather than after the fabric has been chosen.

What to settle when ordering

An order comes down to three headings: thickness, roll width and how you buy. Roll width can be a standard size or made to a width you specify, and getting it right feeds straight back into the cutting plan, because the waste advantage of a roll only holds while the shape fits across the width.

The second heading is packing. Vacuum packing is available and compresses the roll, saving space both in transport and in the warehouse. Material that arrives vacuum packed needs time to recover its volume once the pack is opened; measuring and laminating should wait until it has.

Third is whether to buy by the metre or by the roll. By the metre gives flexibility for trial work, or when a single order needs more than one thickness; by the roll gives a steadier flow to production that consumes the same material continuously.

The fourth variable is density: roll foam comes in two grades, 14 DNS and 18 DNS. What separates them is how much material occupies a given volume — 18 DNS fits more into the same space and therefore resists permanent deformation better. That advantage decides things wherever the layer stays under load, and counts for much less in a lamination layer whose only job is to give the fabric body.
