Is Rebonded Foam Really a Recycled Material?

Yes. Rebonded foam is made from foam offcuts left by cutting and upholstery work: the pieces are sorted, size-reduced, coated with binder and pressed back into a usable block. The differently coloured particles across a cut face are the direct visual evidence. A documented recycled-content figure, though, has to be requested in writing.

Where does the raw material come from?

Foam leaves the production line as large rectangular blocks. Every part made from it — a seat cushion, a mattress panel, a headrest, a packaging insert — is cut out of one of those blocks, and whatever falls outside the cut line is offcut. Curved and contoured parts leave far more behind than rectangular ones.

That is geometry rather than carelessness: round shapes cannot be nested in a rectangular block without material remaining between them. Across an industry that cuts foam every working day, offcut accumulates steadily and in quantity — a continuous stream of material chemically identical to the foam it came from, but in the wrong size and shape to be used again as it is.

Rebonded foam exists because of that stream. Rather than being disposed of, the offcut is collected and returned to a usable form — not by re-foaming it, but by bonding it. The material's reason for existing is the reuse of something that would otherwise be waste.

What does reclamation actually involve?

The first stage is collection and sorting. Offcut arrives mixed: different foam types, different densities, different colours. Sorting by type matters because different foams behave differently under the press; sorting by colour decides what the finished block's cut face will look like.

The second stage is size reduction. Sorted material passes through a shredder that brings it to a set particle size, and that size governs both how evenly the mix packs into the mould and the texture of the section.

The third stage is binding and pressing. The particles are coated with binder and compacted in a mould under pressure and steam — the steam cures the binder while the pressure sets the density. The block then rests until it has cooled and finished curing, and is sliced to thickness.

None of these stages melts or re-foams the polyurethane. The polymer that leaves the process is the polymer that entered it: the material is re-shaped, not re-made. That is exactly why the input has to be sorted properly in the first place — what goes into the mould is what comes out of it.

Does recycled origin make it a lesser material?

The question usually carries an assumption: that recycled means compromised. It is more useful to ask what the application actually demands. A support layer inside a mattress, the floor layer in a gym, an underlay beneath carpet, the filling inside a seat frame — each is asked for two things: to carry load without collapsing, and to return to shape after being deformed.

Pressed reclaimed foam supplies both. Density in this material is mechanical: it comes from how much material is compressed into a given volume, and it can be held high. Resistance to permanent deformation follows from that density and from the bonded structure it produces.

The mixed colour visible in a cut section has nothing to do with either property. What genuinely matters in a section is that the particles are evenly distributed and free of voids, which is what shows the mix was properly coated and adequately pressed. Colour uniformity is not a quality measure here; even distribution is.

Judge the material against what the application asks of it: the declared density grade, the consistency of the section, and thickness tolerance across the sheet. All three can be checked. Whether the input was virgin or reclaimed does not, on its own, predict any of them.

What should you ask for if you report on this?

There is a difference between a true statement about a material category and a documented figure about a specific delivery. “Rebonded foam is made from reclaimed foam” is the first kind. A recycled-content percentage for the batch on your pallet is the second kind, and it does not follow from the first.

If your own reporting needs a number, request it in writing, for the specific batch you are buying, from the supplier who produced it. Ask what the figure covers, how it was arrived at and which production run it applies to. A supplier who has it will put it on paper; one who does not should say so rather than leave you to infer it from the category.

The same holds for any environmental claim or label. Do not assume one exists simply because the material is reclaimed by nature — ask which document, issued by whom, covering which batch, and read it yourself. An honest “we don't have that” is worth more to your reporting than a claim you cannot back up.

What you can verify without any paperwork is the material itself: cut a piece, look at the section, weigh a known volume and compare it against the declared grade. That tells you what you are buying. The paperwork tells you what you may write down about it, and those are two separate questions.
